In each film, Indy's hat is slightly different. IMO, the definitive Indy hat will always be the Raiders hat, not simply because it was the first, but IMO, it LOOKS the best. And second comes the LC hat.
However, there's something weird about the CS hat that I just can't place. It seems, in the brim and pinch/bash, almost Western-ish or cowboy-ish. The brim seems bigger or wider somehow, maybe it's an optical illusion. It reminds me of the hat Fedora wore in the flashback to 1912 in some ways. I can't quite explain it but it just seems...different...in someway from the other 3 hats. The brim or hat itself almost seems too big somehow.
Whilst the hat in Raiders is definitive, I always thought that the brim was slightly too large making it somewhat cowboy hat like. I actually prefer the hat in TOD as it has more shape to it and the brim is more distinctively upturned to the sides. The hats in TLC and KOTCS seem similar to each other and are, I think, a good representation of Indy's fedora.

I'm no hat expert, but I think that the TOD and LC hat are generic. I think that the KOTCS hat is the first definitive fedora since ROTLA. And in some undefinable way, it suits the older Indy.
Just reading this thread ,i kind of get what you say about the KOCS fedora it has a different look to it I liked the opening scene on how it looked , has a cross between the ''last crusade'' front pinch and the overall swoop of the ''doom'' brim. and it looked beat up dirty from digging in desert. As the movie went on the thing that bugged me was the ribbon how it seemed a lot more dusty than the rest of the hat.,Especially after they get soak and wet with the waterfalls , the scenes after it looked dusty almost like the ribbon was faded. I know they used multiple hat's to make the movie so that explanes a lot. I was hoping they would have done the Raiders bash for the KOCS movie. Is the fedora i liked the best than last crusade than doom and the Christal skull last.
The Raiders hat is the absolute best and I'm not sure why they ever got rid of the exact style (not sure why they changed alot of things after ROTLA, but I digress), but the KOTCS hat has a definitive look and is the best hat since '81.
Last Crusade's hat was terrible...really. Too small.
The KOTCS hat is not one of my favorites. I think the crown is just a tad too big. Also it doesn't looked too lived-in like the Raiders hat. I guess it's because it's beaver? It feels like they didn't really had time to beat up the hat during production... it looks like all they did was make it look dirty.
My favorite looking hat is of course the Raiders hat. Followed by the LC hat.
As for what I prefer to wear, that would be a cross between the two. Raiders pinch with LC brim.
I don't care much for the TOD hat. The KOTCS hat wouldn't work on me... I feel it would look too big for my head.
Well I had no problems with the Fedora in The Last Crusade but I did dislike the ones in Temple of Doom and Kingdom of the Crystal Skull. The Fedora in Raiders of the Lost Ark will always be the best.
I loved the raider hat the best! The others cant compare. But if I had to do a top 4 list, it would be...

Temple of Doom without question for me .... followed by Raiders ....
CS .. i agree the hat was off but then i hate the CS jacket with a passion .. shapeless horrible figure swamping blob!... On the plus side Thank Gawd for the CS opening with Indy in just shirt, pants, bag and hat ... it is absolutely cracking!!! .... I just I love the way he does that little two step shuffle before the camera pulls back to reveal its him....
Other CS issues ... all those horrible grey and fawn suits they put Harrison in ... the man looks great in a black suit ... he did in Raiders, he did in Firewall, he did in Airforce one and he even did in morning glory! (A great laff by the way) ..... So WHYYYYYYYY put a grey haired (albeit still fit) older guy in a grey shapeless crotch to the knees suit ... i mean REALLY? Bernie was that seriously the best you could do???
Oh and Mutt as Marlon Brando???? .... i agree ... terrible ... I think it was supposed to be an homage but poor Marlon would have been spinning in his grave!!!!!

On one of the Indy bonus dvds I could have sworn they said they adjusted Indy's clothes because of time period changes. Over the years my style has changed a bit from time to time. Also it is not likely they made the exact same clothes or clothing designers did not come and go between 1935 - 1957. Also Harrisons face has become fuller and more jowelly over the years and the hat from Raiders or Doom might not look the same on him now and they may have had to adjust.

They may have done, but whether they've said so or not, it certainly makes sense for them to have done so. If they wanted each film to seemingly have the exact same elements, they wouldn't have changed them.
Of course, your point about Harrison's face has something to it too.
